Client Overview

The client operates a large-scale manufacturing plant producing industrial equipment and components. They deal with massive daily volumes of incoming raw materials, complex assembly line processes, and the bulk storage and distribution of finished goods to nationwide dealers.

The Challenge

The Problem: The factory was relying on fragmented spreadsheets to track inventory. This led to fatal mismatches in Raw Material (RM) counts, frequently causing the entire production line to halt because a critical component was suddenly out of stock. In the finished goods warehouse, workers struggled to locate specific production batches, leading to delayed truck loading. Furthermore, there was no traceability—if a product failed a quality check, it was nearly impossible to trace back which batch of raw material was used to make it.

The Requirement: The manufacturer needed an enterprise-grade Inventory and Warehouse Management System (WMS) to track raw materials, integrate with the production floor, ensure batch-level traceability, and streamline the bulk dispatch of finished goods.

Our Solution

We engineered a specialized Manufacturing WMS designed to handle the heavy demands of a factory supply chain. Our technical implementation included:

  • Automated Raw Material & BOM Tracking: We digitized the inbound procurement process. Upon arrival, all raw materials are barcoded. As materials are sent to the production floor, the system automatically deducts them from the inventory based on the Bill of Materials (BOM), ensuring accurate stock levels.
  • Batch & Lot Traceability: We implemented a strict QR-code-based lot tracking system. This provided end-to-end traceability, allowing the quality assurance (QA) team to trace any finished product back to the exact date, assembly line, and raw material batch it was created from.
  • Smart Reordering & Low-Stock Alerts: To prevent production downtime, the inventory module featured automated alerts. It notified the procurement team to reorder specific raw materials the moment they hit a minimum threshold.
  • Optimized Finished Goods Dispatch: For the outbound warehouse, the system utilized mobile scanners to direct forklift drivers to the exact rack and pallet location of finished goods, validating the dispatch against the distributor's purchase order to ensure zero loading errors.

The Results

The deployment of this specialized WMS modernized the factory's entire supply chain operations:

  • Zero Production Downtime: The automated low-stock alerts and accurate raw material tracking completely eliminated sudden assembly line halts caused by missing components.
  • 100% Quality Traceability: The batch tracking system allowed the client to maintain strict compliance and quality control, making targeted product recalls possible without halting the entire factory.
